Flexible rolling forming (FRF) is a novel forming method for manufacturing 3D surface sheet metal parts by using two integral bendable rolls. The rolls are adjusted to a particular bending shape and gap distribution. They force the sheet metal to produce a certain bending deformation in transverse direction and nonuniform compression in thickness direction. Nonuniform compression leads to nonuniform extension in longitudinal direction. Under the combined effects of transverse bending and longitudinal extension; 3D surface parts are obtained. Forming load is one of the most important indexes in FRF like that in traditional rolling. It is a key basis to guide the equipment design. In this paper; the concept and principle of FRF have been described. Differences of forming load between traditional rolling and FRF have been analyzed. The calculation method of forming load in FRF has been provided. The features of the forming load have been analyzed on the basis of numerical simulation. The experimental device has been developed; and the forming load experiment has been implemented. The differences between calculation; simulation and experiment results have been compared. The results demonstrate that the forming load calculation method proposed in this paper is correct. © 2014; Springer-Verlag London;
